Dip lights on all the way to the ferry, maybe the alternator was putting in some charge? but it was tested in Stockholm and showed nothing. It was a high amp battery and brand new.

    Hot starting issues

I take it that is voltage when cranking? That will be normal for a points system, ballast coil will get around this but you will need to fit another relay to bypass the ballast. As you have the hot start relay this will be easy to pick up a switch wire from starter soliniod.

    Damaged pistons and barrels

Looks like overheating (for what ever reason) but need to see barrels to be sure.

    Voltage drop

I swear by the Bosch red, ran one on my 5.5L v8 drag car with MSD and same one the beetle drag car . Beetle was a pia to start from cold and kept fouling plugs till I changed coil.

    Engine overheating?

The 1679 engine in the daughters drag beetle makes 8000rpm with an odd (Brazil?) counter weight crank renound for bending according to one source. Stock rods and pistons and so far it has survived 3 years of track action.

    Door cards stopping them rotting

Yes PVA was what I was thinking off. I made my own membranes , sheet of clear plastic and glue the edges to the door. What happens is the water runs off the bottom of the window and due to surface tension "flips" onto the door card, thats why you need the plastic.

    Door cards stopping them rotting

The tube is just a cover over the end of the window rack, VW do not try to stop all the water coming in the door, that is why you MUST have the plastic liner and make sure the drain holes in the bottom of the door are clear. A coat of watered down (what do you call the glue you can seal walls...

    Voltage drop

The volts will drop to 10 on cold crank giving you a week spark, best thing is to fit a ballasted coil. using a relay fed by the starter crank feed you will get a good voltage at the coil. It will be a 10v coil with the voltage dropped by the ballast , when ballast is bypassed you should still...

    Headlight dipping.. realy or wiring?

Brown on ign switch is for key buzzer I think, you are correct on the dip switch wiring just check the earth on back of instrument cluster.

    Fuel Gauge voltage regulator required?

Well the fuel gauge is wired with an ign feed then the other side goes to tank unit that should have an earth (brown) wire to ground. Sounds to me like the ign feed is interrupted when the lights are turned on? Check the light circuit and the fuel gauge is wired correctly.

    Oil leak

I have never had a problem with bolt on covers, use cork gaskets . I also use clear Bostic on the gaskets to glue them to the covers. Well it works for me.
