Has anyone had to use a spacer to move the pulley a few mm away from the alternator housing to stop it grinding?

I was having a problem with this happening so sent my alternator off to be repair. Had a new shaft fitted and new bearings etc. Got it back and when went to fit it the pulley wheel still grinds on the casing? I can't understand why?

The company who repaired it are having a spacer made up.
 
Hi mate,

I had this issue with my pulley cutting into the face of the alternator - it wasnt the alternator it turned out to be the profile of the pulley itself. I have bought three different ones and they have all had different profiles. I got my dremmel out and cut the last one down to stop any further damage. Things have been ok since and the alternator is working fine despite the damage to the face!
 
I didnt take any pics of the rear of the pulley unfortunately, although I only removed a couple of mm for clearance.
Was easy to do and only took 15 mins or so start to finish.

When I changed my bearings a month or two ago I had a conversation about this with Peter Good from Vollsgoods (very knowledgable and helpful man!). He is convinced in the majority of cases the cause is the number of shims used with the pulley, not enough causing it to wobble due to not being tightened down enough as the nut bottoms out on the shaft. How many are you using and in what confiuration?
 
I test fitted the rear top pulley with the woodruff key and it rubbed straight away. Didn't go any further with fitting the shims as Is far as I understand when the rear part of the top pulley is on correctly it can only go so far as the lip on the shaft stops it going any further?
 
Ah right shims wouldn't help there then! Is everything tightened up on the alternator? I guess if the fan side face is loose it would allow it move closer.
